How the System Works
1. Fill Level Verification through Precision Weighing 
Immediately after the filling station, each container is weighed using a FUTEK S-type load cell (FSH03942). This load cell ensures that the liquid or powder inside the container falls within a strict weight tolerance window. The raw signal from the load cell is processed and stabilized using the FUTEK FSH03863 amplifier, ensuring accurate and repeatable measurement even at high production speeds.
2. Cap and Seal Inspection
At the capping station, a Tri-Tronics FS100NC U-shaped sensor verifies the presence, position, and alignment of the cap. This optical check ensures that no bottle leaves the line with a missing, skewed, or improperly seated cap issues that can compromise shelf life, safety, and overall product quality.
3. High-Speed Automated Rejection
Inspection data from both stations is fed into a FATEK FBs-20MCR2-AC PLC, which includes an analog I/O module (FBs-4A2D) dedicated to processing load cell output. If the PLC detects that a product fails either the fill-level check or the cap inspection, it immediately triggers a pneumatic reject mechanism. Defective containers are gently diverted to a rejection lane without disrupting the flow of production.
4. Real-Time HMI Monitoring and Statistics
Operators can monitor all critical data via a FATEK P5070NB HMI, which displays:

This information helps operators quickly identify trends, take corrective action, and maintain process stability.
5. Network Integration and Cloud Reporting
Using the PLC’s Ethernet capabilities and the FATEK FBs-CBES communication module, the system transmits all production metrics to FATEK’s cloud-based IoT platform. Supervisors can review real-time performance dashboards, production summaries, and quality statistics from anywhere, enabling smarter decision-making and predictive maintenance strategies.
